Critical Safety Precautions During Concrete Pump Truck Operations

A concrete pump truck is one of the most widely used pieces of construction equipment today. It works together with concrete mixer trucks to transport and place concrete efficiently at construction sites.

Although concrete pump trucks greatly improve construction efficiency, improper operation can lead to serious accidents. Operators and site personnel must therefore strictly follow safety procedures throughout the entire pumping and placement process.

Here are the most important safety issues that should never be overlooked when operating a concrete pump truck.

1. Special Operating Conditions: Thunderstorms, High Winds and Overhead Power Lines

1.1 Thunderstorms and Severe Weather

Do not deploy or operate the boom during thunderstorms or severe weather.

When wind speeds exceed Level 6 (approximately 13.8 m/s), or when there are signs of severe storms, tornadoes, or other dangerous weather conditions, concrete pumping operations should be stopped. The boom should be fully retracted, placed in its transport position, and securely locked.

1.2 Construction Sites with Tower Cranes

When operating at a construction site equipped with a tower crane, pay particular attention to the crane's operating path and working radius.

The concrete pump truck boom must not enter the tower crane's operating area unless proper coordination and safety procedures are in place.

1.3 Safe Distance from Overhead Power Lines

Whenever possible, concrete pumping operations should be performed as far away as possible from:

  • High-voltage power lines

  • Transmission towers

  • Transformers

  • Other high- and low-voltage electrical equipment

Under all operating conditions, the truck body and fully deployed boom must maintain the required minimum clearance from electrical equipment.

Important: In rainy or humid conditions, the required safety distance should be doubled.

Electrical hazards around concrete pump trucks are particularly dangerous because the boom is made of conductive metal and can approach overhead power lines without direct contact.

1.4 Winter Operation and Prevention of Frozen Delivery Pipes

Low temperatures in winter increase the risk of concrete freezing inside the delivery pipeline. A delay in the arrival of a concrete mixer truck can make the situation even more dangerous.

Operators should take the following precautions:

① Keep the final mixer truck pumping slowly

When the next mixer truck has not yet arrived, the last available truck should continue supplying concrete at a slow pumping rate. It should not be completely emptied until the next truck arrives.

Before starting work, the pump truck operator should communicate with the concrete supply personnel and confirm the expected arrival of subsequent mixer trucks.

② Take immediate action if concrete supply is interrupted

If the concrete supply has stopped and there is no mixer truck available to continue pumping, immediately contact the batching plant and confirm the location and estimated arrival time of the next truck.

If the next truck is nearby, the pump can be operated in circulation mode while waiting.

If the next truck is expected to take a long time to arrive, or other circumstances prevent timely delivery, the operator should follow the manufacturer's approved procedure for clearing or isolating the concrete in the pipeline.

③ Prevent cold air from entering the delivery system

While waiting for concrete, keep the delivery pipeline adequately filled with concrete whenever possible. The end of the flexible hose should be kept properly positioned in the concrete where the operating procedure permits.

Operators should also monitor the concrete condition carefully and take immediate action if signs of setting or freezing are observed.


2. Safety Precautions When a Concrete Pump Pipeline Becomes Blocked

Pipeline blockage is one of the most common and potentially dangerous problems during concrete pumping.

Improper handling of a blocked pipeline can cause high-pressure concrete to be suddenly released, resulting in serious injuries.

2.1 Reverse Pump First

When a blockage occurs, first use the reverse-pumping function to relieve and clear the blockage.

If reverse pumping is unsuccessful, immediately determine the approximate location of the blockage and stop the machine before inspecting or clearing the pipeline.

2.2 Never Force the Blockage with Excessive Pressure

Do not use extremely high pumping pressure to forcibly clear a blocked pipeline.

Excessive pressure can cause the pipeline, coupling, or hose to fail and may result in a sudden release of pressurized concrete.

2.3 Relieve Pressure Before Disconnecting the Pipeline

Before removing a blocked delivery pipe:

  1. Operate the pump in reverse to release internal pressure.

  2. Stop the pumping system.

  3. Confirm that no residual pressure remains inside the pipeline.

  4. Only then begin disconnecting the pipe.

When loosening the pipeline coupling, initially loosen it gradually rather than completely removing the connection at once. This provides an additional opportunity to detect any remaining pressure.

Never assume that a blocked pipe is pressure-free.

2.4 Never Carry Heavy Blocked Pipes Manually

A delivery pipe filled with concrete can be extremely heavy.

Do not attempt to carry or support a heavy blocked pipe manually. Use suitable lifting or support equipment to lower and handle the pipe in a controlled manner.

2.5 Keep Personnel Away During Blockage Removal

Before clearing a blocked pipeline, the construction team should evacuate unnecessary personnel from the surrounding area.

The pump truck operator must reverse-pump and confirm that the pipeline has been depressurized before disconnecting it.

Failure to release the pressure can cause concrete to be violently ejected from the pipeline when the coupling is opened.

2.6 Remove Air Before Restarting Pumping

After clearing a blockage, any air that entered the pipeline must be removed according to the manufacturer's approved procedure before normal pumping resumes.

Personnel should stay away from the flexible hose during restart.

If trapped air remains in the pipeline, concrete may be suddenly discharged or expelled from the hose, potentially causing serious injury.


3. Safety Precautions When Replacing Concrete Delivery Pipes

Replacing delivery pipes is also a potentially hazardous maintenance operation.

3.1 Wear Appropriate PPE

Personnel replacing pump pipes should wear:

  • Safety helmets

  • Safety shoes with impact protection

  • Appropriate protective clothing and other required PPE

3.2 Pay Attention to Coordination and Falling Objects

Workers must communicate clearly and coordinate their movements during pipe replacement.

Delivery pipes are heavy and can slip or fall unexpectedly. Ensure that the pipe is properly supported before removing it.

3.3 Inspect the Boom After Replacement

After the pipe replacement is completed, carefully inspect the boom and surrounding work area.

Make sure that no tools, fasteners, or other objects have been left on the boom.

Loose objects can fall when the boom is started or moved, potentially injuring personnel below.


4. Emergency Response Procedures for Safety Accidents

When a safety accident occurs, an appropriate emergency response procedure should be followed immediately.

4.1 Report the Accident and Rescue Injured Personnel

Immediately report the accident to the responsible pump truck department manager, safety officer, and duty dispatcher.

Pump truck personnel and site personnel should protect the accident scene while taking necessary emergency measures to rescue injured people and protect property.

The department manager should promptly arrive at the site and report the initial situation to the company's safety management department.

4.2 Preserve Evidence When the Scene Must Be Changed

If equipment or other facilities must be moved to rescue an injured person or prevent the accident from becoming more serious, the pump truck and site personnel should work together to document the original condition.

Where appropriate, record the location of equipment, mark relevant positions, draw a site diagram, and preserve evidence through photographs or video.

4.3 Avoid Speculation Before the Investigation Team Arrives

Before the responsible safety management personnel arrive, pump truck operators and site personnel should avoid making unauthorized statements or conclusions regarding the cause of the accident.

After the safety management team arrives, the parties can jointly investigate the incident and analyze the causes and responsibilities.

4.4 Conduct a Formal Accident Investigation

After receiving the accident report, the pump truck department manager should immediately travel to the scene.

The investigation should include:

  • Inspecting the accident scene

  • Collecting photographs and videos

  • Recording statements from involved personnel

  • Interviewing witnesses

  • Collecting relevant operating and maintenance records

  • Implementing emergency response measures

All relevant personnel should provide truthful information and must not conceal important facts or refuse to cooperate with the investigation.

4.5 Analyze the Accident and Implement Corrective Measures

After the investigation, the responsible department should organize an accident analysis meeting.

The investigation should determine:

  • The direct and underlying causes

  • Relevant responsibilities

  • Corrective actions

  • Preventive measures

  • Required improvements to operating procedures

A formal accident investigation report should then be prepared and submitted to the company's safety management department.
